Pallet Flow Rack in Huntersville, NC

Pallet flow rack in Huntersville separates replenishment from retrieval so a busy pick face need not become a receiving aisle. Loads enter at the rear and advance on gravity rollers toward the opposite end, maintaining first-in, first-out access within each lane.

Along Verhoeff Drive industrial properties and the I-77 / Exit 23 corridor, dock activity can dictate storage geometry. Consumer electronics distribution and healthcare warehouses need enough room for transfer traffic as well as positions; adding depth cannot compensate for an obstructed approach.

Pallet flow rack limits at the pick face

Capacity follows the specified assembly, not a generic rack category. A beam rating applies per pair per level; frame capacity depends on frame height, beam spacing and configuration. Tracks, supports and flow-control components must also suit the intended loads.

Load plaques communicate the approved capacities for the completed arrangement. Keep operating weight limits aligned with those plaques, including when product packaging changes. Extra physical clearance does not authorize heavier loads or an additional level without review.

At retrieval, assess whether accumulated pressure calls for a pallet separator and confirm withdrawal clearance with the operating truck. Teach staff to identify unsuitable decks and abnormal movement before a queue develops. A stalled lane needs an established isolation procedure, not improvised access between loaded pallets.

Pallet flow rack within the traffic plan

Begin with the routes between dock doors, staging and storage. A replenishment aisle must accommodate the forklift approach with a loaded pallet, while the retrieval side needs room for withdrawal and turning. Drawing both movements exposes conflicts that a simple position count can conceal.

High-volume dated SKU stock is a sound candidate when several pallets of the same item move through a lane repeatedly. Pallet flow racking can keep that inventory concentrated behind an active pick face, but slow or shallow holdings may leave much of a deep lane unused.

A cross-dock shipment that leaves almost immediately may need staging rather than dense storage. Where inventory does stay, compare the rotation requirement: pushback is LIFO from one face, whereas carton flow supports case picking. Neither substitutes directly for opposite-end full-pallet FIFO.

Testing pallet flow rack against real loads

Select the flow arrangement only after its movement and access requirements are understood together.

    1

    Measure traffic and demand

Record replenishment frequency, withdrawal peaks and pallets held per SKU. Show dock queues on the drawing. A lane serving a dispatch surge should not discharge directly into space already committed to outbound staging.

    2

    Inspect the load interface

Check pallet condition, underside deck layout, runner contact and wrapping overhang. Document the lightest and heaviest loads expected. Variations in contact and friction matter even where every pallet carries the same nominal footprint.

    3

    Validate controlled travel

Use actual pallet testing to establish lane length and slope; a universal slope is not a selection method. Specify brakes and speed controllers for the demonstrated weight range, then observe release, accumulation and arrival after successive picks.

    4

    Sequence site work

Our scope uses new material only. We schedule and manage experienced installation crews, with work boundaries and delivery movements agreed around warehouse activity. Confirm which aisles remain available before committing receiving appointments to those routes.
